Hard turning with ceramic tools provides an alternative to grinding operation in machining high precision and hardened components. But, the main concerns are the cost of expensive tool materials and the effect of the process on machinability. The poor selection of cutting conditions may lead to excessive tool wear and increased surface roughness of workpiece. Hence, there is a need to investigate the effects of process parameters on machinability characteristics in hard turning. In this work, the influence of cutting speed, feed rate, and machining time on machinability aspects such as specific cutting force, surface roughness, and tool wear in AISI D2 cold work tool steel hard turning with three different ceramic inserts, namely, CC650, CC650WG, and GC6050WH has been studied. A multilayer feed-forward artificial neural network (ANN), trained using error back-propagation training algorithm has been employed for predicting the machinability. The input?Coutput patterns required for ANN training and testing are obtained from the turning experiments planned through full factorial design. The simulation results demonstrate the effectiveness of ANN models to analyze the effects of cutting conditions as well as to study the performance of conventional and wiper ceramic inserts on machinability.  相似文献

The present work deals with some machinability studies on flank wear, surface roughness, chip morphology and cutting forces in finish hard turning of AISI 4340 steel using uncoated and multilayer TiN and ZrCN coated carbide inserts at higher cutting speed range. The process has also been justified economically for its effective application in hard turning. Experimental results revealed that multilayer TiN/TiCN/Al2O3/TiN coated insert performed better than uncoated and TiN/TiCN/Al2O3/ZrCN coated carbide insert being steady growth of flank wear and surface roughness. The tool life for TiN and ZrCN coated carbide inserts was found to be approximately 19 min and 8 min at the extreme cutting conditions tested. Uncoated carbide insert used to cut hardened steel fractured prematurely. Abrasion, chipping and catastrophic failure are the principal wear mechanisms observed during machining. The turning forces (cutting force, thrust force and feed force) are observed to be lower using multilayer coated carbide insert in hard turning compared to uncoated carbide insert. From 1st and 2nd order regression model, 2nd order model explains about 98.3% and 86.3% of the variability of responses (flank wear and surface roughness) in predicting new observations compared to 1st order model and indicates the better fitting of the model with the data for multilayer TiN coated carbide insert. For ZrCN coated carbide insert, 2nd order flank wear model fits well compared to surface roughness model as observed from ANOVA study. The savings in machining costs using multilayer TiN coated insert is 93.4% compared to uncoated carbide and 40% to ZrCN coated carbide inserts respectively in hard machining taking flank wear criteria of 0.3 mm. This shows the economical feasibility of utilizing multilayer TiN coated carbide insert in finish hard turning.  相似文献

A series of turning tests were conducted to investigate the cutting performance of ceramic tools in high-speed turning iron-based superalloys GH2132 (A286). Three kinds of ceramic tools, KY1540, CC650, and CC670 were used and their materials are Sialon, Al2O3–Ti(C,N), and Al2O3–SiCw, respectively. The cutting forces, cutting temperatures, tool wear morphologies, and tool failure mechanisms are discussed. The experimental results show that with the increase in cutting speed, the resultant cutting forces with KY1540 and CC670 tools show a tendency to increase first and then decrease while those for CC650 increase gradually. The cutting temperature increases monotonically with the increase in cutting speed. The optimum cutting speeds for KY1540 and CC650 when turning GH2132 are less than 100 m/min, while those for CC670 are between 100 and 200 m/min. Flank wear is the main reason that leads to tool failure of KY1540 and CC670 while notch wear is the main factor that leads to tool failure of CC650. Tool failure mechanisms of ceramic tools when machining GH2132 include adhesion, chipping, abrasion, and notching. Better surface roughness can be got using CC670 ceramic tools.  相似文献

The present work deals with a comparative study on flank wear, surface roughness, tool life, volume of chip removal and economical feasibility in turning high carbon high chromium AISI D2 steel with multilayer MTCVD coated [TiN/TiCN/Al2O3/TiN] and uncoated carbide inserts under dry cutting environment. Higher micro hardness of TiN coated carbide samples (1880 HV) compared to uncoated carbide (1430 HV) is observed and depicts better resistance against abrasion. The low erosion rate was observed in TiN coated insert compared to uncoated carbide. The tool life of TiN coated insert is found to be approximately 30 times higher than the uncoated carbide insert under similar cutting conditions and produced lower surface roughness compared to uncoated carbide insert. The dominant wear mechanism was found to be abrasion and progression of wear was steady using multilayer TiN coated carbide insert. The developed regression model shows high determination coefficient i.e. R2 = 0.977 for flank wear and 0.94 for surface roughness and accurately explains the relationship between the responses and the independent variable. The machining cost per part for uncoated carbide insert is found to be 10.5 times higher than the multilayer TiN coated carbide inserts. This indicates 90.5% cost savings using multilayer TiN coated inserts by the adoption of a cutting speed of 200 m/min coupled with a tool feed rate of 0.21 mm/rev and depth of cut of 0.4 mm. Thus, TiN coated carbide tools are capable of reducing machining costs and performs better than uncoated carbide inserts in machining D2 steel.  相似文献

This study considers the comparison between the surface roughness criteria (Ra, Rz and Rt) of the wiper inserts with conventional inserts during hard turning of AISI 4140 hardened steel (60 HRC).The planning of experiments was based on Taguchi’s L27 orthogonal array. The response surface methodology (RSM) and analysis of variance (ANOVA) were used to check the validity of quadratic regression model and to determine the significant parameter affecting the surface roughness. The statistical analysis reveals that the feed rate and depth of cut have significant effects in reducing the surface roughness. The optimum machining conditions to produce the best possible surface roughness in the range of this experiment under these experimental conditions searched using desirability function approach for multiple response factors optimization. The results indicate that the surface quality obtained with the wiper ceramic insert significantly improved when compared with conventional ceramic insert is 2.5. Roughness measurements reveal a dependence on CC6050WH tool wear. However, although the wear rises up to the allowable flank wear of value 0.3 mm, roughness Ra did not exceeded 0.9 μm.  相似文献

Hard coatings are an important factor affecting the cutting performance of tools. In particular, they directly affect tool life, cutting forces, surface quality and burr formation in the micro-milling process. In this study, the performance of nano-crystalline diamond (NCD) coated tools was evaluated by comparing it with TiN-coated, AlCrN-coated and uncoated carbide tools in micro-milling of Ti6Al4V alloy. A series of micro-milling tests was carried out to determine the effects of coating type and machining conditions on tool wear, cutting force, surface roughness and burr size. Flat end-mill tools with two flutes and a diameter of 0.5 mm were used in the micro-milling process. The minimum chip thickness depending on both the cutting force and the surface roughness were determined. The results showed that the minimum chip thickness is about 0.3 times that of the cutter corner radius for Ti6Al4V alloy and changes very little with coating type. It was observed from wear tests that the dominant wear mechanism was abrasion. Maximum wear occurred on NCD-coated and uncoated tools. In addition, maximum burr size was obtained in the cutting process with the uncoated tool.  相似文献

An experimental investigation was conducted to analyze the effect of cutting parameters (cutting speed, feed rate and depth of cut) and workpiece hardness on surface roughness and cutting force components. The finish hard turning of AISI 52100 steel with coated Al2O3 + TiC mixed ceramic cutting tools was studied. The planning of experiment were based on Taguchi’s L27 orthogonal array. The response table and analysis of variance (ANOVA) have allowed to check the validity of linear regression model and to determine the significant parameters affecting the surface roughness and cutting forces. The statistical analysis reveals that the feed rate, workpiece hardness and cutting speed have significant effects in reducing the surface roughness; whereas the depth of cut, workpiece hardness and feed rate are observed to have a statistically significant impact on the cutting force components than the cutting speed. Consequently, empirical models were developed to correlate the cutting parameters and workpiece hardness with surface roughness and cutting forces. The optimum machining conditions to produce the lowest surface roughness with minimal cutting force components under these experimental conditions were searched using desirability function approach for multiple response factors optimization. Finally, confirmation experiments were performed to verify the pertinence of the developed empirical models.  相似文献

In recent years, hard machining using CBN and ceramic inserts became an emerging technology than traditional grinding and widely used manufacturing processes. However the relatively high cost factors associated with such tools has left a space to look for relatively low cost cutting tool materials to perform in an acceptable range. Multilayer coated carbide insert is the proposed alternative in the present study due to its low cost. Thus, an attempt has been made to have an extensive study on the machinability aspects such as flank wear, chip morphology, surface roughness in finish hard turning of AISI 4340 steel (HRC 47 ± 1) using multilayer coated carbide (TiN/TiCN/Al2O3/TiN) insert under dry environment. Parametric influences on turning forces are also analyzed. From the machinability study, abrasion and chipping are found to be the dominant wear mechanism in hard turning. Multilayer TiN coated carbide inserts produced better surface quality and within recommendable range of 1.6 μm i.e. comparable with cylindrical grinding. At extreme parametric conditions, the growth of tool wear was observed to be rapid thus surface quality affected adversely. The chip morphology study reveals a more favorable machining environment in dry machining using TiN coated carbide inserts. The cutting speed and feed are found to have the significant effect on the tool wear and surface roughness from ANOVA study. It is evident that, thrust force (Fy) is the largest component followed by tangential force (Fz) and the feed force (Fx) in finish hard turning. The observations yield the machining ability of multilayer TiN coated carbide inserts in hard turning of AISI 4340 steel even at higher cutting speeds.  相似文献

This paper focuses on the optimisation of drilling parameters using the Taguchi technique to obtain minimum surface roughness (Ra) and thrust force (Ff). A number of drilling experiments were conducted using the L16 orthogonal array on a CNC vertical machining centre. The experiments were performed on AISI 316 stainless steel blocks using uncoated and coated M35 HSS twist drills under dry cutting conditions. Analysis of variance (ANOVA) was employed to determine the most significant control factors affecting the surface roughness and thrust force. The cutting tool, cutting speed and feed rate were selected as control factors. After the sixteen experimental trials, it was found that the cutting tool was the most significant factor on the surface roughness and that the feed rate was the most significant factor on the thrust force. The results of the confirmation experiments showed that the Taguchi method was notably successful in the optimisation of drilling parameters for better surface roughness and thrust force.  相似文献

Manufacturers need to continuously improve productivity and reduce the most disadvantages. In the current work, an experimental study has been carried out in order to evaluate the influence of different cutting parameters on the various machining factors such as surface roughness, cutting force, cutting power, metal removal rate, and tool wear during turning of X210Cr12 steel using a multilayer-coated tungsten carbide insert with various nose radii (r). Tests are designed according to Taguchi’s L18 (21 × 34) orthogonal array. ANOVA has been performed to determine the effect of the cutting conditions, and mathematical models have been developed through response surface methodology (RSM). The results indicate that the feed rate and the tool nose radius are the main affecting factors on surface roughness while both tangential force and cutting power are affected mainly by the depth of cut followed by the feed rate and the nose radius. Other special tests of long term have been established in order to study the wear evolution and consequently to determine the tool life. The results indicate also that minimum quantity lubrication (MQL) leads to an important improvement in terms of the cutting tool life by a gain of 23~40% compared to wet and dry machining. It has been found that the MQL is an interesting way to minimize lubrication cost and protect operator health and the environment while keeping better machining quality.  相似文献

The aim of this work is to determine the influence of cutting edge radius on the specific cutting energy and surface finish in a mechanical machining process. This was achieved by assessing the direct electrical energy demand during side milling of aluminium AW6082-T6 alloy and AISI 1018 steel in a dry cutting environment using three different cutting tool inserts. The specific energy coefficient was evaluated as an index of the sustainable milling process. The surface finish of the machined parts was also investigated after machining. It was observed that machining with the 48.50-μm cutting edge radius insert resulted in lower specific cutting energy requirements when compared with the 68.50 and 98.72-μm cutting edge radii inserts, respectively. However, as the ratio of the undeformed chip thickness to cutting edge radius is less than 1, the surface roughness increases. The surface roughness values gradually decrease as the ratio of undeformed chip thickness to cutting edge radius (h/r e) tends to be 1 and at minimum surface roughness values when the ratio of h/r e equalled to 1. However, the surface roughness values increased as h/r e becomes higher than 1. This machining strategy further elucidates the black box and trade-offs of ploughing and rubbing characteristics of micro machining and optimization strategy for minimum energy and sustainable manufacture.  相似文献

Abstract

The C/SiC ceramic matrix composites are widely used for high-value components in the nuclear, aerospace and aircraft industries. The cutting mechanism of machining C/SiC ceramic matrix composites is one of the most challenging problems in composites application. Therefore, the effects of machining parameters on the machinability of milling 2.5D C/SiC ceramic matrix composites is are investigated in this article. The related milling experiments has been carried out based on the C/SiC ceramic matrix composites fixed in two different machining directions. For two different machining directions, the influences of spindle speed, feed rate and depth of cut on cutting forces and surface roughness are studied, and the chip formation mechanism is discussed further. It can be seen from the experiment results that the measured cutting forces of the machining direction B are greater than those of the in machining direction A under the same machining conditions. The machining parameters, which include spindle speed, feed rate, depth of cut and machining direction, have an important influence on the cutting force and surface roughness. This research provides an important guidance for improving the machining efficiency, controlling and optimizing the machined surface quality of C/SiC ceramic matrix composites in the milling process.  相似文献

Light aluminium alloy piston is suitably reinforced at high load-bearing region with cast iron insert, and machining of such bimetallic material is more difficult with a single cutting tool material. Present study focuses on the orthogonal cutting of bimetallic material machining using cubic boron nitride as a cutting tool through finite element analysis. The effects of cutting parameters such as cutting velocity, feed rate and depth of cut on resultant cutting forces and the surface roughness were analysed. Those parameters yielding minimum cutting forces were identified as minimal cutting force parameters, so numerical simulation and experiments were carried out on these parameters. After machining, the intermediate bonding between metallic regions was studied using ultrasonic testing. Bimetallic machining is successfully simulated, and its potential is readily applied to an industrially important component.  相似文献

This research work concerns the elaboration of a surface roughness model in the case of hard turning by exploiting the response surface methodology (RSM). The main input parameters of this model are the cutting parameters such as cutting speed, feed rate, depth of cut and tool vibration in radial and in main cutting force directions. The machined material tested is the 42CrMo4 hardened steel by Al2O3/TiC mixed ceramic cutting tool under different conditions. The model is able to predict surface roughness of Ra and Rt using an experimental data when machining steels. The combined effects of cutting parameters and tool vibration on surface roughness were investigated while employing the analysis of variance (ANOVA). The quadratic model of RSM associated with response optimization technique and composite desirability was used to find optimum values of cutting parameters and tool vibration with respect to announced objectives which are the prediction of surface roughness. The adequacy of the model was verified when plotting the residuals values. The results indicate that the feed rate is the dominant factor affecting the surface roughness, whereas vibrations on both pre-cited directions have a low effect on it. Moreover, a good agreement was observed between the predicted and the experimental surface roughness. Optimal cutting condition and tool vibrations leading to the minimum surface roughness were highlighted.  相似文献

High-speed machining (HSM) has emerged as a key technology in rapid tooling and manufacturing applications. Compared with traditional machining, the cutting speed, feed rate has been great progress, and the cutting mechanism is not the same. HSM with coated carbide cutting tools used in high-speed, high temperature situations and cutting more efficient and provided a lower surface roughness. However, the demand for high quality focuses extensive attention to the analysis and prediction of surface roughness and cutting force as the level of surface roughness and the cutting force partially determine the quality of the cutting process. This paper presents an optimization method of the machining parameters in high-speed machining of stainless steel using coated carbide tool to achieve minimum cutting forces and better surface roughness. Taguchi optimization method is the most effective method to optimize the machining parameters, in which a response variable can be identified. The standard orthogonal array of L9 (34) was employed in this research work and the results were analyzed for the optimization process using signal to noise (S/N) ratio response analysis and Pareto analysis of variance (ANOVA) to identify the most significant parameters affecting the cutting forces and surface roughness. For such application, several machining parameters are considered to be significantly affecting cutting forces and surface roughness. These parameters include the lubrication modes, feed rate, cutting speed, and depth of cut. Finally, conformation tests were carried out to investigate the improvement of the optimization. The result showed a reduction of 25.5% in the cutting forces and 41.3% improvement on the surface roughness performance.  相似文献

This work investigates the cutting force and surface micro-topography in hard turning of GCr15 bearing steel. A series of experiments on hard turning of GCr15 steel with polycrystalline cubic boron nitride (PCBN) tools are performed on a CNC machining center. Experimental measurements of cutting force, 3D surface micro-topography, and surface roughness of the workpiece are performed. The 3D surface micro-topography of the workpiece is discussed, and the formation mechanism of the 3D surface is analyzed. The influence of cutting speed and feed rate on cutting force and surface roughness are discussed. The 2D and 3D surface roughness parameters are compared and discussed. It is found that feed rate has greater influence on cutting force and surface roughness than cutting speed and there exists the most appropriate cutting speed under which the minimum surface roughness can be generated while a relatively small cutting force can be found. Recommendations on selecting cutting parameters of hard turning of GCr15 steel are also proposed.  相似文献

With wide applications of nickel-based superalloys in strategic fields, it has become increasingly necessary to evaluate the performance of different advanced cutting tools for machining such alloys. With a view to recommend a suitable cutting tool, the present work investigated various machinability characteristics of Incoloy 825 using an uncoated tool, chemical vapor deposition (CVD) of a bilayer of TiCN/Al2O3, and physical vapor deposition (PVD) of alternate layers of TiAlN/TiN-coated tools under varying machining conditions. The influence of cutting speed (51, 84, and 124 m/min) as well as feed (0.08, 0.14, and 0.2 mm/rev) was comparatively evaluated on surface roughness, cutting temperature, cutting force, coefficient of friction, chip thickness, and tool wear using different cutting tools. Although the CVD-coated tool was not useful in decreasing surface roughness and temperature, a significant reduction in cutting force and tool wear could be achieved with the same coated tool under a high cutting speed of 124 m/min. On the other hand, the PVD-coated tool outperformed the other tools in terms of machinability characteristics. This might be attributed to the excellent antifriction and antisticking property of TiN and good toughness due to the multilayer configuration in combination with a thermally resistant TiAlN phase. Adhesion, abrasion, edge chipping, and nose wear were the prominent wear mechanisms of the uncoated tool, followed by the CVD-coated tool. However, remarkable resistance to such wear was evident with the PVD TiAlN/TiN multilayer-coated tool.  相似文献

Alumina-based ceramic cutting tools can be operated at higher cutting speeds than carbide and cermet tools. This results in increased metal removal rates and productivity. While the initial cost of alumina based ceramic inserts is generally higher than carbide or cermet inserts, the cost per part machined is often lower. Production cost is the main concern of the industry and it has to be optimised to fully utilize the advantages of ceramic cutting tools. In this study, optimization of machining parameters on machining S.G. iron (ASTM A536 60-40-18) using alumina based ceramic cutting tools is presented. Before doing the optimization work, experimental machining study is carried out using Ti [C,N] mixed alumina ceramic cutting tool (CC 650) and Zirconia toughened alumina ceramic cutting tool (Widialox G) to get actual input values to the optimization problem, so that the optimized results will be realistic. The optimum machining parameters are found out using Genetic algorithm and it is found that Widialox G tool is able to machine at lower unit production cost than CC 650 tool.
