After depositing a Ni–32Co–20Cr–8Al–0.5Y–1Si–0.03B (wt%) bond coat on a Ni-base superalloy using arc ion plating (AIP), a ceramic top coat with hollow spherical powder of ZrO2–8 wt%Y2O3 (HSP–YSZ) was deposited using detonation gun (D-gun) spraying. Thermal exposure behaviors of thermal barrier coatings (TBCs) were investigated at 1100°C. The thermal growth oxides (TGO) layer thickened and became more undulated during thermal exposure. Yttrium aluminum garnet (YAG) was observed within TGO, which produced thickness imperfections and thus aided to build up out-of-plane stresses. As a result, radial cracks initiated at the defects around TGO imperfections and separation developed through crack nucleation, propagation, and coalescence at the weaker TGO/bond coat interface. With further thermal exposure, coalescence of interfacial separations created a connected crack. The TBC detached and final failure occurred at the TGO/bond coat interface, leading to spallation of TBC when cooling to ambient. The stress distributions in the TGO layer with different thermal exposure times were also measured using luminescence spectroscopy. The stresses were independent of time after a transient period from θ-Al2O3 to α-Al2O3 scale. It is suggested that the lifetime of AIP/D-gun TBCs with an HSP–YSZ coat is controlled by the initiation and linking of a sub-critical interfacial crack.  相似文献

This paper is devoted to a comparative study on the isothermal oxidation of thick thermal barrier coating (TTBC) with and without segmented cracks produced by atmospheric plasma spray (APS) process. Accordingly, the growth of thermally grown oxide (TGO) and its effect on the degradation of the coating were investigated. Thick top coat in both segmented crack and conventional thick TBC reduced the double layered TGO growth rate slightly. The segmented crack thick TBC demonstrated longer isothermal oxidation life in comparison with that of the conventional thick TBC at 1100 °C. The dominant failure mechanism was spallation due to lateral cracking within the TGO and/or within TBC near the TGO layer, called mixed failure. Stress, and consequently strain, induced on the TTBC due to progressive TGO growth, seems to be primarily responsible for the crack initiation and propagation leading to the coating failure. Increment of elastic energy stored within the top coat due to the increasing of TGO thickness, finally causes thick thermal barrier coating failure in high temperature isothermal oxidation.  相似文献

The failure of plasma-sprayed thermal barrier coating (TBC) is often caused by the coating spallation due to crack propagation. In this study, a new model with stacking lamellae is developed based on the cross-section micrograph to explore crack propagation behavior within the ceramic top coat (TC) during isothermal cycling. The dynamic growth process of thermally grown oxide (TGO) is simulated via material properties change step by step. The stress profiles in the lamellar model are first evaluated, and the pore and lamellar interface crack effects on the stress state are further explored. Then, the successive crack growth, linkage, and ultimate coating spallation process is simulated. The results show that the stress intensity in TC enhances with thermal cycling. Large stress concentration always occurs near the pore and lamellar interface crack, which can result in the incipient crack growth. Moreover, the lamellar interface crack also changes the stress distribution within the TC and at the TC/bond coat interface. The multiple crack propagation upon temperature cycling is explored, and the possible coalescence mechanism is proposed. The lamellar crack steadily propagates at the early stage. The crack length sharply increases before the occurrence of coating spallation. The simulated coat spalling path is in line with the experimental result. Therefore, the new lamellar model developed in this work is beneficial to further reveal coating failure mechanism and predict coating lifetime.  相似文献

A set of aerofoil shaped air plasma sprayed thermal barrier coated (APS-TBC) specimens were adopted in this paper to investigate the stress distributions in the ceramic top coat (TC) and the thermally grown oxide (TGO), the mechanism of local crack generation and propagation at the TC/BC (bond coat) interface. The failure mode of the TBC system, the distribution of asperities at TC/BC interface, thickness of the TC and BC, and the TC microstructure were found to be influenced by substrate curvature. Residual stress was therefore measured across the thickness of the TC, along the undulating TGO and mapped at locations of asperities where failure tended to occur to interpret the initiation of local failure. The role of the TGO was investigated via its chemical bonding with the TC and the decohesion occurring at the TGO/BC interface. The crack propagation at the interface has been discussed with respect to the macro-failure of the TBC system.  相似文献

Comprehensive understanding of failure mechanism of thermal barrier coatings (TBCs) is essential to develop the next generation advanced TBCs with longer lifetime. In this study, a novel numerical model coupling crack propagation and thermally grown oxide (TGO) growth is developed. The residual stresses induced in the top coat (TC) and in the TGO are calculated during thermal cycling. The stresses in the TC are used to calculate strain energy release rates (SERRs) for in-plane cracking above the valley of undulation. The overall dynamic failure process, including successive crack propagation, coalescence and spalling, is examined using extended finite element method (XFEM). The results show that the tensile stress in the TC increases continuously with an increase in an undulation amplitude. The SERRs for TC cracks accumulate with cycling, resulting in the propagation of crack toward the TC/TGO interface. The TGO cracks nucleate at the peak of the TGO/bond coat (BC) interface and propagate toward the flank region of the TC/TGO interface. Both TC cracks and TGO cracks successively propagate and finally linkup leading to coating spallation. The propagation and coalescence behavior of cracks predicted by this model are in accordance with the experiment observations. Therefore, this study proposed coating optimization methods towards advanced TBCs with prolonged thermal cyclic lifetime.  相似文献

Thermal Barrier Coatings (TBC) are widely used to protect the metallic components that operate at harsh conditions of elevated temperatures and oxidizing environments. Thermally grown oxide (TGO) causes cracks formation in the top coat (TC) that may lead to spallation failure of TBC. This work investigates effect of pores and TGO thickness on crack initiation and propagation due to thermal mismatch between TBC layers. Image processing is used to convert an SEM image, including pores, into a finite element (FE) model. An FE model using XFEM implemented in ABAQUS was developed to investigate crack initiation and propagation for various TGO thicknesses considering the effect of plastic deformation of BC, TGO and substrate. Results show that presence of pores changes the critical sites for crack initiation from the TC/TGO interface to be around the pores within the TC. Crack initiation temperatures and crack lengths were found to be affected with both TGO thickness and pores.  相似文献

Thermal barrier coating (TBC) system consisting of yttria stabilized zirconia (YSZ) top coat, glass–ceramic bond coat and nickel base superalloy substrate was subjected to static oxidation test at 1200 °C for 500 h in air. Oxidation resistance of this TBC system was compared with the conventional TBC system under identical heat treatment condition. Both the TBC systems were characterized by SEM as well as EDX analysis. No TGO layer was found between the bond coat and the top coat in the case of glass–ceramic bonded TBC system while the conventional TBC system exhibited a TGO layer of about 16 μm thickness at the bond coat-top coat interface region.  相似文献

In the furnace cycle test, the growth of oxide film leads to the propagation and coalescence of multiple cracks near the interface, which should be responsible for the spallation of thermal barrier coatings (TBCs). A TBC model with real interface morphology is created, and the near-interface large pore is retained. The purpose of this work is to clarify the mechanism of TBC spallation caused by successive initiation, propagation, and linkage of cracks near the interface during thermal cycle. The dynamic growth of thermally grown oxide (TGO) is carried out by applying a stress-free strain. The crack nucleation and arbitrary path propagation in YSZ and TGO are simulated by the extended finite element method (XFEM). The debonding along the YSZ/TGO/BC interface is evaluated using a surface-based cohesive behavior. The large-scale pore in YSZ near the interface can initiate a new crack. The ceramic crack can propagate to the YSZ/TGO interface, which will accelerate the interfacial damage and debonding. For the TGO/BC interface, the normal compressive stress and small shear stress at the valley hinder the further crack propagation. The growth of YSZ crack and the formation of through-TGO crack are the main causes of TBC delamination. The accelerated BC oxidation increases the lateral growth strain of TGO, which will promote crack propagation and coalescence. The optimization design proposed in this work can provide another option for developing TBC with high durability.  相似文献

Residual stress has a significant influence on the crack nucleation and propagation in thermal barrier coatings (TBC) system. In this work, the residual stress in the air plasma spraying (APS) TBC system during cooling process was numerically studied, and the influence of the material properties of each layer on the residual stress was investigated. The morphologies of the interface were described by a piecewise cosine function, and the amplitude for each segment gradually increases. The elasticity, plasticity and creep of top coat (TC), thermally grown oxide (TGO) layer and bond coat (BC) were considered and the elasticity and creep of the substrate layer were taken into account. The material properties of all layers vary with temperature. The results show that the material properties have complex influence on the residual stress during cooling. The effect of the material properties of TC and BC on the residual stress at the interface is relatively large, and that of TGO and substrate is relatively small. These results provide important insight into the failure mechanism of air plasma spraying thermal barrier coatings, and important guidance for the optimization of thermal barrier coating interfaces.  相似文献

The propagation of vertical crack on the surface of thermal barrier coatings (TBCs) may affect the interface cracking and local spallation. This research aims to establish a TBC model incorporating multiple cracks to comprehensively understand the effects of vertical crack distribution on the coating failure. The continuous TGO growth and ceramic sintering are together introduced in this model. The influence of the vertical crack spacing and non-uniform distribution on the stress state, crack driving force, and dynamic propagation is examined. Moreover, the influence of coating thickness on the crack growth driving is also explored. The results show that large spacing will lead to early crack propagation. The uniform distribution of vertical cracks can delay the spallation. When the spacing is less than 4 times ceramic coat thickness, the cracking driving force will come in a steady-state stage with the increase of vertical crack length. Prefabrication of vertical cracks with spacing less than 0.72 mm on the coating surface can greatly decrease the strain energy. The results in this study will contribute to the construction of an advanced TBC system with long lifetime.  相似文献

Calculation of residual stress with finite element method is a basic work in failure mechanism investigation in thermal barrier coating (TBC) system because the residual stress is main driving force for crack nucleation and propagation. In this work, a complicated cosine curve with gradually increasing amplitude was used to simulate interface morphologies between layers so as to study the residual stress behavior during the cooling process in air plasma spraying TBC system by finite element method. The substrate, thermally grown oxide (TGO) and top coat (TC) are considered to be elastic and bond coat (BC) elastic-perfectly plastic. The material properties are all temperature dependent. The stress result comparison between models with and without substrate shows the effect of substrate on the residual stress distribution around layers interfaces should not be ignored as the substrate influences the value of normal residual stress as well as the stress distribution along undulating interfaces. Then the model with substrate was used to study the residual stress evolution along interfaces during cooling down from the temperature of 1000 °C to room temperature. The influences of the thickness of TGO and the amplitude and wavelength of interface on the residual stress distributions near interfaces were considered. The results show that these influences are very complicated. Meanwhile, it's found that the hybrid roughness parameter containing information for height and spacing is more suitable to describe the interface complicacy. The results facilitate understanding the failure mechanism relevant to interface morphology and TGO thickness.  相似文献

Axial-suspension-plasma spraying (ASPS) is a fairly recent thermal spray technology which enables production of ceramic top coats in TBCs, incorporating simultaneously the properties of both the conventional-plasma sprayed (highly insulating porous structures) and electron-beam-physical-vapor-deposited (strain-tolerant columnar structures) top coats. TBCs are required to insulate the hot components in a gas turbine engine against high temperature and harsh operating conditions. Periodic heating and cooling of turbine engines during operation can create severe thermal cyclic fatigue conditions which can degrade the performance of these coatings eventually leading to the failure. An in-depth experimental investigation was performed to understand the failure behavior of columnar TBCs subjected to thermal cyclic fatigue (TCF) test at 1100?C. The study revealed that the TCF performance was influenced to an extent, by the top coat microstructure, but was primarily affected by the severity of thermally grown oxide (TGO) growth at the bond coat-top coat interface. Mixed failure modes comprising crack propagation through the bond coat-TGO interface, through TGO and within the top coat were identified. Based on the analysis of the experimental results and thorough discussion a novel design of microstructure for the high TCF performance columnar TBC is proposed.  相似文献

This paper aimed to design and optimize the structure of a thick thermal barrier coating by adding graded layers to achieve a balance between high thermal insulation capacity and durability. To this end, conventional TBC, conventional TTBC, and functionally graded TTBCs were deposited on the superalloy substrate by air plasma spraying. To determine the quality of the bond strength of the coatings, the bonding strength was measured. The durability of coatings was evaluated by isothermal oxidation and thermal shock tests. Then, at a temperature of 1000 °C, the thermal insulation capacity of the coatings was carried out. The microstructure of the coatings was characterized by a scanning electron microscope. The results showed that the thickness of the TGO layer formed on the bond coat in the conventional TBC and TTBC under the oxidation test at 1000 °C after 150 h was 2.79 and 2.11 μm, respectively, whereas, in the functionally graded TTBC samples, no continuous TGO layer was observed as a result of internal oxidation. The functionally graded TTBC presented higher durability than conventional TTBC due to improved bonding strength, thermal shock resistance, and the lack of a TGO layer at the bond/top coat interface. Also, the thermal insulation capacity of the functionally graded TTBC (with 1000 μm thickness of YSZ coating) was better than TTBC.  相似文献

The trends recently observed in crack propagation studies under bending for thermal barrier coatings (TBCs) in power plant application are highlighted in this paper. These studies described were performed with plasma sprayed zirconia bonded by a MCrAlY layer to Ni-base superalloy. Such thermal barrier composites are currently considered as candidate materials for advanced stationary gas turbine components. The crack propagation behaviour of the ceramic thermal barrier coatings (TBCs) at room temperature, in as received and oxidized conditions reveals that cracks grow linearly in the TBC with increase in bending load until about the yield point of the superalloy is reached. Approaching the interface between the ceramic layer and the bond coat, a high threshold load is required to propagate the crack further into the bond coat. Once the threshold is surpassed, the crack grows rapidly into the brittle bond coat without an appreciable increase in the load. At a temperature of 800°C, the crack is found to propagate only in the TBC (ceramic layer), as the ductile bond coat offers an attractive sink for stress relaxation. Effects of bond coat oxidation on crack propagation in the interface regime have been examined and are discussed. ©  相似文献

A physical geometric model of the dynamic growth of thermally grown oxide (TGO) was established based on an analysis of the TGO growth of 8YSZ thermal barrier coatings during thermal cycling. Finite-element simulation was used to simulate the evolution law between the coating residual stress and thermal cycling, and the linear elasticity, creep effect, and stress accumulation in each thermal cycle were studied. The interface between the top coat (TC) and the bond coat (BC) was covered with a TGO layer that grew vertically and slowly in a layer-like manner. The stress in the TGO was distributed with a “layer” zonal gradient, and the TGO/BC boundaries were distributed uniformly with a large compressive stress, which decreased the TGO layer thickening. With the longitudinal rapid random TGO growth, the boundaries were subjected to a tensile stress, and a high tensile stress concentration area developed at the boundaries. The internal stress consisted of an alternating and mixed distribution of concentrated compressive and tensile stresses. The concentration area of the maximum equivalent stress was distributed in the one-layer TGO near the TC/TGO interface. When a microcrack formed at the TGO/BC boundaries, the crack was subjected to a tensile stress of different size, with a higher tensile stress at both ends, which facilitated crack expansion. Thus, the 8YSZ thermal barrier coating was prone to crack formation and expansion at the TGO/BC boundaries and in the TGO layer near the TC/TGO boundaries.  相似文献

The residual stresses could cause extensive damage to thermal barrier coatings and even failure. A finite element model of thermal barrier coating system had been designed to simulate the residual stresses and then to analyze the crack nucleation behavior. The distribution of normal and tangential stress components along top coat (TC) / thermally grown oxide (TGO) and TGO / bond coat (BC) interfaces are shown in this work. It is found that the maximum tensile stress along TC/TGO interface occurs in the peak region during heating-up, and that along TGO/BC interface is also located in the peak region, but during the process of cooling-down. A parameter correlating the normal stress component with corresponding tangential one was used to evaluate the interfacial cracks, indicating that cracks will initiate at the peak-off region of TC/TGO interface in the heating-up phase, but for TGO/BC interface, cracks will initiate at the peak position in the cooling-down phase.  相似文献

Duplex ZrO2–8 wt% Y2O3/Ni-22Cr-10Al-1Y thermal barrier coatings (TBCs) on Mar-M247 superalloy were tested under different operating conditions within the temperature range 1000° to 1150°C. Results of experiments in this study show that oxidation of bond coatings is the dominant TBC degradation mechanism whereas the operationally induced stresses exert a conjugate effect. The mechanisms of sintering and phase transformation of top coatings do not contribute to failure of TBCs within the temperature range studied. NiO and Ni(Cr,Al)2O4 grown on the surfaces of the bond coatings seem to accelerate spalling of the top coatings along a top coating/bond coating out-grown oxide interface. However, it is also concluded that the lifetime of TBCs is not directly related to a critical specific weight gain under thermal cycling conditions.  相似文献

Novel ceramic topcoat of Gd2O3–Yb2O3–Y2O3 co-stabilized ZrO2 (GYbYSZ) thermal barrier coatings were fabricated via EB-PVD technique. The phase structural stability, phase constituent, chemical composition, morphology and cyclic oxidation of the thermal barrier coatings (TBCs) were systematically studied. Based on the XRD results, the GYbYSZ ceramics has not undergone phase transformation upon long-term annealing at 1373 K and 1523 K. Although the chemical content of the GYbYSZ ceramic coat deviates from the stoichiometric value, the coating is mostly composed of cubic phase, which is accord with the XRD pattern of the original ingot. A pyramidal-like morphology appears in the microtexture of the column tips and the measured diameters of the pyramids are about 2.5~4 μm. After thermal cycling, the surface of the coating presents a multi-layer structure, which is followed by layer-by-layer spallation. The failure zone of the ceramic coats is possible to occur the interior of the thermally grown oxide (TGO) layer, or within the top ceramic coat at the interface of bond coat/TGO layers. The degradation of GYbYSZ TBCs is primarily attributed to the accumulation and relaxation of residual stress, propagation of vertical through microcracks, the growth rumpling of TGO layer, the ridges of grain boundary and the abnormal oxidation of bond coat.  相似文献

Thermal barrier coatings (TBC) allow the metallic internal components of gas turbine engines to operate at elevated temperatures near its melting points. Formation of thermally grown oxide (TGO) layers at the top coat (TC) and bond coat (BC) interface induces cracks in the TC that may lead to complete TBC failure due to spallation. An SEM image-based finite element (FE) model is developed using commercial finite element package ABAQUS to investigate the development of residual stresses resulting from cyclic loading of TBCs. The model includes thermo-mechanical material properties and considers the real interface between the coating layers. The model includes real pores based on an SEM image, taking advantage of image processing techniques. Effect of TC surface roughness and pores on the developed residual stresses during thermal cycling is investigated with respect to different TGO thicknesses. The analysis shows that presence of TC roughness causes stress concentration sites during heating that may force horizontal cracks to initiate and propagate with stress values that are indifferent to the TGO thickness. The pores are found to shift stress concentration regions from the TC/TGO interface to the vicinity of the pores during cooling, and that may cause horizontal cracks to start from within the TC with stresses that increase with TGO thickness. Moreover, the effect of creep for all layers on the generated residual stresses is studied. Considering creep gives lower stresses at the end of cooling, however, stress distribution remains the same with and without creep.  相似文献

A thermal shock test was conducted on an 8 wt% Y2O3 stabilized ZrO2 electron beam-physical vapor deposited (EB-PVD 8YSZ) thermal barrier coating with a (Ni, Pt)Al bond coating on the substrate with different curvature signs. The microstructural evolution and durability have been characterized. The microstructure of the top ceramic layer is strongly dependent on the substrate geometry. The results of the thermal shock test indicated that the sample with a positive curvature exhibits mixed mode spalling by the linking of cracks at TBC/TGO interface and TGO/BC interface. Spallation occurs primarily at the TGO/BC interface and inside the bond coats near to the surface of bond coats in planar samples. The spalling occurs principally at the TGO/BC interface in specimens with a negative curvature. The failure mechanism is elucidated integrate with stress analysis.  相似文献
