Minimum Cost 100% Inspection Systems with Inspection Error

A field failure in certain products has the potential to cause human suffering and/or loss of life. To the manufacturer, these failures will result in a significant external failure cost. In this paper, cost minimization models are developed to determine an optimal inspection system for multiple 100% attribute inspections with inspection error. An example involving the visual inspection of a braze joint in a cardiac biopsy device is presented to illustrate the use of the models. A key result is that a system requiring an item to pass every inspection in order to be shipped to a customer is not always the best alternative. Examples illustrating the sensitivity of the model results to key cost and operational parameters are shown.     

The Effects of Inspection Error on a Complete Inspection Plan

In a complete inspection plan, every incoming item is subject to variable inspection. If the inspection result indicates that an item fails to meet predetermined specification limits, the item is reworked so that its quality characteristic is exactly equal to the target value. The specification limits are determined by the tradeoff among the cost incurred by imperfect quality, cost of rework and cost of inspection. The economic and statistical effects of inspection error on the complete inspection plan are investigated. Two models with considerations of inspection error are developed under different rework schemes, then compared with the model without inspection error consideration.

Optimal Inspection Procedures

Five different optimum procedures are presented for inspection plans which do not directly measure the quality characteristic sought. Four of these plans are based on well-known criteria frequently used in applications of statistical decision theory. A fifth procedure maximizes, among other things, the probability that all defective items in a batch are removed among a fixed number, N, chosen for removal. This procedure replaces the problem of deciding which criterion to use with how many items one can afford to remove.

Inspection Policies for A System which Is Inoperative During Inspection Periods

Inspection policy models deal with stochastically failing systems in which failures are detected by inspections only. In this paper we examine a model for a system which is inoperative during the inspection periods. This problem is important in situations where inspections demand a considerable amount of time, such as the inspection of production machines, inspection of communication systems, aircraft maintenance, etc. The costs incurred include the cost of inspections, the cost per time unit of unobserved breakdowns, and the cost of repairing (or replacing) the failed system. The objective is to minimize the expected total cost per time unit. Minimization of the system's unavailability is obtained as a special case by appropriate substitutions.
