In the electrogenerated chemical polishing (EGCP), material removal rate (MRR) is inversely proportional to the processing gap. To polish a workpiece with a large area, high and uniform MRR is necessary, which prefers a small and uniform processing gap. Based on the principle of the hydrostatic support, a novel micro-gap control method is proposed. The method uniformly controls the gap between the electrode and workpiece to a micro level over a large area. A relationship between the gap size and the inlet pressure is derived theoretically and verified experimentally. The proposed method is successfully applied to the polishing of a Cu surface with a diameter of 50 mm. Promising results are obtained that surface roughness and flatness are reduced from average roughness (Ra) 82 nm and peak-to-valley (PV) value 290 nm to Ra 4 nm and PV 120 nm, respectively.  相似文献

Nowadays the attention is focused on machining of non-silicon materials for miniaturized devices. High speed steel (HSS) is a non-silicon tool material, which is used in metal cutting applications as well as in micro-medical applications. Focused ion beam (FIB) milling process is highly suited for the fabrication of micro tools and other micro devices manufactured from HSS material. This study investigates the machinability aspects of HSS for FIB milling process. Beam current, extraction voltage, angle of incidence, dwell time and percentage overlap between beam diameters are the FIB process parameters, which have been analyzed experimentally to optimize FIB milling process for maximum material removal rate and minimum surface roughness. Beam current is found as the most significant parameter for controlling the material removal rate and surface roughness.  相似文献

Hard coatings are an important factor affecting the cutting performance of tools. In particular, they directly affect tool life, cutting forces, surface quality and burr formation in the micro-milling process. In this study, the performance of nano-crystalline diamond (NCD) coated tools was evaluated by comparing it with TiN-coated, AlCrN-coated and uncoated carbide tools in micro-milling of Ti6Al4V alloy. A series of micro-milling tests was carried out to determine the effects of coating type and machining conditions on tool wear, cutting force, surface roughness and burr size. Flat end-mill tools with two flutes and a diameter of 0.5 mm were used in the micro-milling process. The minimum chip thickness depending on both the cutting force and the surface roughness were determined. The results showed that the minimum chip thickness is about 0.3 times that of the cutter corner radius for Ti6Al4V alloy and changes very little with coating type. It was observed from wear tests that the dominant wear mechanism was abrasion. Maximum wear occurred on NCD-coated and uncoated tools. In addition, maximum burr size was obtained in the cutting process with the uncoated tool.  相似文献

To investigate on the crystalline structure of AISI M2 steel by using tungsten–thorium electrode in electrical discharge machining (EDM) process was studied. Furthermore, the investigation were carried out for finding the value of material removal rate (MRR), electrode wear rate (EWR) and surface roughness (SR) of tool steel material depending upon three variable input process parameters. On the basis of weight loss, the value of MRR and EWR were calculated at optimized process parameter. Subsequently, surface topography of the processed material were examined through different characterization techniques like scanning electron microscopy (SEM), Optical surface profiler (OSP) and Atomic force microscopy (AFM), respectively. In XRD study, broadening of the peak was observed which confirmed the change in material properties due to the homogeneous dispersion of the particles inside the matrix. Lowest surface roughness and MRR of 0.001208 mg/min was obtained. Minimum surface roughness was obtained 1.12 μm and 2.18427 nm by OSP and AFM study, respectively. Also, minimum EWR was found as 0.013986 mg/min.  相似文献

Abstract

Micro-milling is a fast, cheap and controlled process compared to other micro-fabrication processes such as lithography, laser/electron/ion beam machining, etc. However, scarcity of cutting tools of very small dimensions often results in limited application of micro-milling. In the present study, electro discharge machining (EDM) is used for fabrication of micro-end mill tool. To ensure high dimensional accuracy of the tool, a parametric study is conducted by replicating the a tungsten carbide block to a tungsten carbide (WC) block. The relationships between the drilled cavities on the block and the features on the micro-tool are established. The influence of machining parameters (voltage, capacitance and spindle speed) on the response variables (entrance diameter, hole depth, material removal rate (MRR) and surface roughness) is reported. Capacitance is found more dominant as compared to other selected process parameters. Using optimized parameters from the parametric study, a WC micro-end mill tool of 100?µm diameter is fabricated. Channel of around 110 µm width, 40?µm depth and surface roughness of 70?nm is successfully fabricated on aluminum. The performance of the fabricated tool is compared with a commercial end mill tool by milling micro channels on stainless steel.  相似文献

Formation of spikes in the electrochemically machined workpiece prevents to achieve the better performance of ElectroChemical Machining (ECM). Hence, this research work attempts to investigate the effects of Nano-fluid i.e. Nano Copper particles suspended NaCl electrolyte on the ECM of High carbon high chromium (HCHCr) die steel with a hardness of 63HRc. The influencing parameters are voltage, tool feed rate and electrolyte discharge rate with mixing levels. Seventy-two experiments have been conducted using Nano-fluid and plain NaCl electrolyte based on design of the experiment. The Nano Copper particles in the electrolyte break the gas layer at the inter electrode gap resulting in better MRR and surface roughness due to improved current density across the gap. A maximum MRR of 458.869 mm3/min and a minimum surface roughness of 1.39 μm Ra are obtained using Nano-fluid. The developed ANOVA models prove the significances of influencing factors in obtaining the better performance of ECM.  相似文献

The multi-wavelength fiber sensor for measuring surface roughness and surface scattering characteristics were investigated. In this paper, specimens with different surface roughness were analyzed by using 650 nm, 1310 nm and 1550 nm laser as the light source, respectively. The working distance of 2 mm was chosen as the optimum measurement distance. The experimental results indicate that multi-wavelength fiber sensor can accurately measure surface roughness, and can effectively reduce the unsystematic error. The light scattering intensity ratio has a good linear relationship with the surface roughness. The minimum relative error of the surface roughness is 2.92%, the maximum relative error is 13.4%, and the average relative error is about 7.48%. The accuracy for measuring surface roughness by multi-wavelength fiber sensor is about twice as large as that by single-wavelength fiber sensor.  相似文献

为了掌握金刚石涂层对其铣削性能的影响,针对直径为50 μm级的硬质合金微铣刀,进行了金刚石涂层与未涂层硬质合金微铣刀具微槽铣削试验。通过使用线电极电火花磨削技术制备出直径为50 μm级的D形微铣刀,采用金刚石涂层和未涂层刀具在纯铜工件上开展微槽铣削工艺试验;使用白光干涉仪、超景深显微镜等仪器来观测微槽表面形貌、粗糙度等随铣削距离变化的规律,分析金刚石涂层对硬质合金微铣刀铣削加工质量的影响。结果表明:采用金刚石涂层刀具加工的微槽具有较少的毛刺,表面粗糙度值约为未涂层刀具铣削的粗糙度值的1/2,并且能够在一定距离内保持稳定的槽宽、粗糙度值和侧面形貌。  相似文献

In this paper, the Taguchi method and regression analysis have been applied to evaluate the machinability of Hadfield steel with PVD TiAlN- and CVD TiCN/Al2O3-coated carbide inserts under dry milling conditions. Several experiments were conducted using the L18 (2 × 3 × 3) full-factorial design with a mixed orthogonal array on a CNC vertical machining center. Analysis of variance (ANOVA) was used to determine the effects of the machining parameters on surface roughness and flank wear. The cutting tool, cutting speed and feed rate were selected as machining parameters. The analysis results revealed that the feed rate was the dominant factor affecting surface roughness and cutting speed was the dominant factor affecting flank wear. Linear and quadratic regression analyses were applied to predict the outcomes of the experiment. The predicted values and measured values were very close to each other. Confirmation test results showed that the Taguchi method was very successful in the optimization of machining parameters for minimum surface roughness and flank wear in the milling the Hadfield steel.  相似文献

In this paper, a novel ultrasonic vibration assisted grinding (UVAG) technique was presented for machining hard and brittle linear micro-structured surfaces. The kinematics of the UVAG for micro-structures was first analyzed by considering both the vibration trace and the topological features on the machined surface. Then, the influences of the ultrasonic vibration parameters and the tilt angle on the ground quality of micro-structured surfaces were investigated. The experimental results indicate that the introduction of ultrasonic vibration is able to improve the surface quality (The roughness SRa was reduced to 78 nm from 136 nm), especially in guaranteeing the edge sharpness of micro-structures. By increasing the tilt angle, the surface roughness can be further reduced to 56 nm for a 59% improvement in total. By using the preferred UVAG parameters realized by orthogonal experiments, a micro cylinder array with surface roughness of less than 50 nm and edge radius of less than 1 μm was fabricated. The primary and secondary sequence of the grinding parameters obtained by the orthogonal experiments are as follows: feed rate, tilt angle of workpiece, depth of grinding, vibration frequency and amplitude. The spindle speed in the range of 1000 rpm–3000 rpm does not significantly affect the machined micro-structured surface roughness. Finally, more micro-structures including a micro V-groove array and a micro pyramid array were machined on binderless WC as well as SiC ceramic by means of the UVAG technique. The edge radius on the V-grooves and pyramids are both less than 1 μm, indicating the feasibility of UVAG in machining hard and brittle micro-structured surfaces for an improved surface quality.  相似文献

In this work, the dry turning parameters of two different grades of nitrogen alloyed duplex stainless steel are optimized by using Taguchi method. The turning operations were carried out with TiC and TiCN coated carbide cutting tool inserts. The experiments were conducted at three different cutting speeds (80, 100 and 120 m/min) with three different feed rates (0.04, 0.08 and 0.12 mm/rev) and a constant depth of cut (0.5 mm). The cutting parameters are optimized using signal to noise ratio and the analysis of variance. The effects of cutting speed and feed rate on surface roughness, cutting force and tool wear were analyzed. The results revealed that the feed rate is the more significant parameter influencing the surface roughness and cutting force. The cutting speed was identified as the more significant parameter influencing the tool wear. Tool wear was analyzed using scanning electron microscope image. The confirmation tests are carried out at optimum cutting conditions. The results at optimum cutting condition are predicted using estimated signal to noise ratio equation. The predicted results are found to be closer to experimental results within 8% deviations.  相似文献

The surface roughness of a milled surface is an important response parameter in finishing milling. The quality of injected products, such as cell phones, laptops, digital cameras greatly depends on the finishing of the molds. The Ra parameter is one of the most commonly used criteria to determine the quality of milled steel. In this study, experiments were carried out on work pieces of AISI P20 steel with 20 × 20 × 10 mm. Solid carbide tools with a diameter of 6 mm were used in the experimental tests. The input parameters were the radial depth of cut, feed rate, and contact angle. The contact angle varied using a special device to simulate the several inclinations in a free-form surface. The results showed that the milled surface is a three-dimensional geometry that is influenced by many parameters. The most important input parameter for the surface roughness, however, is the feed rate, and depending on the measuring direction; the feed rate can have a significant influence on the finishing.  相似文献

Aluminium can manufacturing uses a wide range of punch sleeve surface roughness and textures. The ironing die and the punch tooling both can vary in the roughness from 0.04 μm to 0.4 μm Ra during the can forming process. This, together with the roughness of the incoming can body sheet (from 0.3 μm to 0.6 μm Ra) creates a wide range of tool/metal interface coefficients of friction. Ironing dies become rougher and have to be replaced frequently once they lose their shape. Punches maintain a consistent roughness for periods of a week to a month and any surface wear is compensated for with die changes. The initial die and punch surface finish adopted by a manufacturing unit determines the long time plant productivity and punch life. A higher friction on the punch side, compared to the die side, is the preferred manufacturing operating condition. Departures from the preferred condition with ground, polished, cross-hatch and media textured punches are examined. Plants that prefer polished carbide punches over cross-hatched must have their lubrication and coolant parameters controlled within a very narrow operating window. A larger operating window and better performance is achieved with the cross-hatch and micro-textured punches having a Ra less than half that of the can body sheet. Above all, a random isotropic texture is identified as the ideal punch sleeve surface texture and the best performer for aluminium can manufacture.  相似文献

为了快速确定YG8前刀面抛光的最佳工艺参数,提高加工效率和精度,利用响应曲面法对YG8硬质合金刀片抛光工艺进行优化试验研究。通过单因素试验确定抛光转速、抛光压力、磨粒粒径和磨粒浓度的水平,并对4个工艺参数进行中心复合设计试验。建立了材料去除率RMR和表面粗糙度Ra的预测模型,基于响应曲面法优化工艺参数获得最佳工艺参数为抛光转速65.5 r/min、抛光压力156.7 kPa、磨粒粒径1.1 μm、磨粒浓度14%,此时得到了最小表面粗糙度预测值Ra=0.019 μm,材料去除率RMR=56.6 nm/min。试验结果表明,基于响应曲面法的材料去除率与表面粗糙度预测模型准确有效。  相似文献

With the advance of contemporary technology, high precision surface finishing techniques for optical glasses are of great concern and developing to meet the requirements of the effective industrialized processes. Not only the used tools but also process parameters have great influence on the surface roughness improvements. In this paper, surface roughness improvement of Zerodur optical glass using an innovative rotary abrasive fluid multi-jet polishing process has been presented. For the same purpose, a tool for executing ultra precision polishing was designed and manufactured. Taguchi's experimental approach, an L18 orthogonal array was employed to obtain the optimal process parameters. ANOVA analysis has also been carried out to determine the significant factors. It was observed that about a 98.33% improvement on surface roughness from (Ra) 0.360 μm to (Ra) 0.006 μm has been achieved. The experimental results show that a surface finished achieved can satisfy the requirements for optical-quality surface (Ra < 12 nm). In addition, the influence of significant factors on surface roughness improvement has been discussed in this study.  相似文献

In this work, effect of machining parameters cutting speed, feed rate and depth of cut, geometrical parameters cutting insert shape, relief angle and nose radius were investigated and optimized using Taguchi based grey relational analysis. 18 ISO designated uncoated cemented carbide inserts of different geometries were used to turn practically used automotive axles to study the influence of variation in carbide inserts geometry. Performance measures viz., flank wear, surface roughness and material removal rate (MRR) were optimized using grey relational grade, based on the experiments designed using Taguchi’s Design of Experiments (DoE). A weighted grey relational grade is calculated to minimize flank wear and surface roughness and to maximize MRR. Analysis of variance shows that cutting insert shape is the prominent parameter followed by feed rate and depth of cut that contributes towards output responses. An experiment conducted with identified optimum condition shows a lower flank wear and surface roughness with higher MRR. The confirmation results obtained are confirmed by calculating confidence interval, which lies within the width of the interval.  相似文献

Present study investigates the feasibility of improving surface characteristics in the micro-electric discharge machining (EDM) of cemented tungsten carbide (WC?CCo), a widely used die and mould material, using graphite nano-powder-mixed dielectric. In this context, a comparative analysis has been carried out on the performance of powder-mixed sinking and milling micro-EDM with view of obtaining smooth and defect-free surfaces. The surface characteristics of the machined carbide were studied in terms of surface topography, crater characteristics, average surface roughness (R a) and peak-to-valley roughness (R max). The effect of graphite powder concentration on the spark gap, material removal rate (MRR) and electrode wear ratio (EWR) were also discussed for both die-sinking and milling micro-EDM of WC?CCo. It has been observed that the presence of semi-conductive graphite nano-powders in the dielectric can significantly improve the surface finish, enhance the MRR and reduce the EWR. Both the surface topography and crater distribution were improved due to the increased spark gap and uniform discharging in powder-mixed micro-EDM. The added nano-powder can lower the breakdown strength and facilitate the ignition process thus improving the MRR. However, for a fixed powder material and particle size, all the performance parameters were found to vary significantly with powder concentration. Among the two processes, powder-mixed milling micro-EDM was found to provide smoother and defect-free surface compared to sinking micro-EDM. The lowest value of R a (38?nm) and R max (0.17???m) was achieved in powder-mixed milling micro-EDM at optimum concentration of 0.2?g/L and electrical setting of 60?V and stray capacitance.  相似文献

This study involves modelling of experimental data of surface roughness of Co28Cr6Mo medical alloy machined on a CNC lathe based on cutting parameters (spindle rotational speed, feed rate, depth of cut and tool tip radius). In order to determine critical states of the cutting parameters variance analysis (ANOVA) was applied while optimisation of the parameters affecting the surface roughness was achieved with the Response Surface Methodology (RSM) that is based on the Taguchi orthogonal test design. The validity of the developed models necessary for estimation of the surface roughness values (Ra, Rz), was approximately 92%. It was found that for Ra 38% of the most effective parameters is on the tool tip radius, followed by 33% on the feed rate whereas for Rz tool tip radius occupied 43% with the feed being at 33% rate. To achieve the minimum surface roughness, the optimum values obtained for spindle rpm, feed rate, depth of cut and tool tip radius were respectively, 318 rpm, 0.1 mm/rev, 0.7 mm and 0.8 mm.  相似文献

This paper deals with the effect of copper tool vibration with ultrasonic (US) frequency on the electrical discharge machining (EDM) characteristics of cemented tungsten carbide (WC-Co). It was found that ultrasonic vibration of the tool (USVT) was more effective in attaining a high material removal rate (MRR) when working under low discharge currents and low pulse times (finishing regimes). In general, the surface roughness and the tool wear ratio (TWR) were increased when ultrasonic vibration was employed. It was observed that application of ultrasonic vibration significantly reduced arcing and open circuit pulses, and the stability of the process had a remarkable improvement. This study showed that, there were optimum conditions for ultrasonic assisted machining of cemented tungsten carbide, although the conditions may vary by giving other input parameters for those which had been set constant in the present work.  相似文献
