Friction spot welding (FSpW) is a relatively new solid state joining technology developed by GKSS. In the present study, FSpW was applied to join the 6061-T4 aluminum alloy sheet with 2 mm thickness. The microstructure of the weld can be classified into four regions, which are stir zone (SZ), thermo-mechanically affected zone (TMAZ), heat affected zone (HAZ) and the base material (BM), respectively. Meanwhile, defects such as bonding ligament, hook and voids are found in the weld, which are associated to the material flow. The hardness profile of the weld exhibits a W-shaped appearance and the minimum hardness is measured at the boundary of TMAZ and SZ. Both the tensile/shear strength and cross-tension strength reach the maximum of 7117.0 N and 4555.4 N at the welding condition of the rotational speed of 1500 rpm and duration time of 4 s. Compared to cross-tension strength, the tensile/shear strength were stable with the variation of processing parameters. Three different fracture modes are observed under tensile/shear loading, which are plug type fracture, shear fracture and plug-shear fracture. There are also there different fracture modes under cross-tension loading, which are plug type fracture (on the upper sheet), nugget debonding and plug type fracture (on the lower sheet).

Friction stir spot welding (FSSW) is a newly-developed solid state joining technology. In this study, two types of FSSW, normal FSSW and walking FSSW, are applied to join the 5052-H112 aluminum alloy sheets with 1 mm thickness and then the effect of the rotational speed and dwell time on microstructure and mechanical properties is discussed. The lower sheet material underneath the hook didn’t flow into the upper sheet due to the concave surface in the shoulder and groove in the anvil. The hardness profile of the welds exhibited a W-shaped appearance and the minimum hardness was measured in the HAZ. The results of tensile/shear tests and cross-tension tests indicate that the joint strength decreases with increasing rotational speed, while it’s not affected significantly by dwell time. At the rotational speed of 1541 rpm, the tensile/shear strength and cross-tension strength reached the maximum of 2847.7 N and 902.1 N corresponding to the dwell time of 5 s and 15 s. Two different fracture modes were observed under both tensile/shear and cross-tension loadings: shear fracture and tensile/shear mixed fracture under tensile/shear loadings, and nugget debonding and pull-out under cross-tension loadings. The performance of the welds plays a predominant role in determining the type of fracture modes. In addition, the adoption of walking FSSW brings unremarkable improvements in weld strength.

With the successful application of the flat spot friction stir welding technology to aluminum alloys, this technique was expanded to the spot lap welding of 1 mm thick mild steel in this study. It reveals that sound joints can be successfully obtained with smooth surfaces and without any internal welding defects. Two welding strategies based on the welding parameter can be used to obtain the welds that fracture through plug failure mode at high shear tensile strength. One way is to weld the sheet at low heat input in the first step and the second step is used to generate large stir zone and flatten the sample surface. However, the microstructure in the stir zone is not homogeneous and a coarse columnar grain structure forms at the bottom of the stir zone. Another way is to make the stir zone penetrate into the lower sheet during the first step and the second step is only aimed to flatten the sample surface. In this case, the total heat input can be reduced and the microstructure of the stir zone can be remarkably refined. The sound joints fractured along the circumstance of the stir zone and reached about 6600 N during the shear tensile tests.

High strength aluminium alloys generally present low weldability because of the poor solidification microstructure, porosity in the fusion zone and loss in mechanical properties when welded by fusion welding processes which otherwise can be welded successfully by comparatively newly developed process called friction stir welding (FSW). This paper presents the effect of post weld heat treatment (T6) on the microstructure and mechanical properties of friction stir welded 7039 aluminium alloy. It was observed that the thermo-mechanically affected zone (TMAZ) showed coarser grains than that of nugget zone but lower than that of heat affected zone (HAZ). The decrease in yield strength of welds is more serious than decrease in ultimate tensile strength. As welded joint has highest joint efficiency (92.1%). Post weld heat treatment lowers yield strength, ultimate tensile strength but improves percentage elongation.

Submerged friction stir welding (FSW) in cold and hot water, as well as in air, was carried out for 7050 aluminum alloys. The weld thermal cycles and transverse distributions of the microhardness of the weld joints were measured, and their tensile properties were tested. The fracture surfaces of the tensile specimens were observed, and the microstructures at the fracture region were investigated. The results show that the peak temperature during welding in air was up to 380 °C, while the peak temperatures during welding in cold and hot water were about 220 and 300 °C, respectively. The temperature at the retreated side of the joint was higher than that at the advanced side for all weld joints. The distributions of microhardness exhibited a typical “W” shape. The width of the low hardness zone varied with the weld ambient conditions. The minimum hardness zone was located at the heat affected zone (HAZ) of the weld joints. Better tensile properties were achieved for joint welded in hot water, and the strength ratio of the weld joint to the base metal was up to 92%. The tensile fracture position was located at the low hardness zone of the weld joints. The fracture surfaces exhibited a mixture of dimples and quasi-cleavage planes for the joints welded in cold and hot water, and only dimples for the joint welded in air.

In this work, the microstructure and mechanical properties of friction stir welded dissimilar butt joints of 6061-to-7050 aluminum alloys were evaluated. Microstructure analysis of the cross-section of the joints revealed distinct lamellar bands and various degrees of intermixing that were correlated with tool rotational speed. Due to the distinct mechanical properties of the two alloys, microhardness measurements showed a consistent asymmetric hardness distribution profile across the weld nugget, regardless of tool rotational speed. Under monotonic tensile loading, an increase in the joint strength was observed with the increase in the tool rotational speed. Regarding fracture, the joints consistently failed on the 6061 aluminum alloy side. Furthermore, two modes of failure were observed, one through the stir zone and the other through the heat-affected zone. Inspection of the fracture surfaces suggested that inadequate material intermixing produced at low tool rotational speeds was the cause for the low mechanical strength and failure through the stir zone. On the other hand, the failure observed through the heat-affected zone at high rotational speeds was produced due to the material softening as confirmed by the microhardness measurements.

Microstructural, mechanical and corrosive properties of friction stir welded aluminium joints Friction stir welding (FSW) is a novel solid state welding process. It allows joining of high strength aluminum alloys, generally considered as difficult-to-weld with conventional technologies, without loss in joint strength. Results of investigations on selfmade FSW butt joints of the aluminum alloys 2024-T3 and 6013-T4 are presented. First, the microstructure of the weld seam and heat affected zone is characterised metallographically and by hardness measurements. By tensile, fatigue endurance (SN) and fatigue crack propagation tests it is demonstrated, that especially the FSW-joints of 2024–T3 sustain high mechanical loadings. Investigations on the corrosion properties reveal a certain sensitivity of the 2024-T3 joints to intergranular and exfoliation corrosion.

In order to study the relationship between residual stress (RS) and the microstructure of friction stir weld (FSW), RS profiles through thickness in the un-welded aluminum alloy 7075 plate and in middle layer of its FSW joint were determined nondestructively by the short-wavelength X-ray diffraction (SWXRD) and neutron diffraction. Microstructure and mechanical properties of the FSW joint were also studied by optical microscopic analysis, and microhardness and tensile strength measurements. RS profiles measured by the two methods had the same distribution trend. The maximum tensile RS tested by SWXRD and neutron diffraction in transverse and longitudinal direction occurred in the weld nugget. Microhardness in the direction perpendicular to the weld line showed a “W” shape distribution. Position of the local maximal extremum of RS in thermo-mechanically affected zone corresponded to that of minimal microhardness. The grain-refined strengthening caused by the recrystallization in the weld nugget kept the joint from fracturing at this region notwithstanding the maximum tensile RS. And the tensile fracture occurred near the boundary of welding zone and thermo-mechanically affected zone where minimum of hardness and maximum of RS appear at the same position.

In this study, microstructural and mechanical properties of friction stir welding (FSW) of AA1100 is optimized using Taguchi L9 orthogonal design of experiments. First, in order to study the microstructural properties of the weld, microstructure evolution of the weld zone is simulated with the cellular automaton (CA) method coupling the modified Laasraoui–Jonas (LJ) model. Then, the microstructural simulation results were validated by obtained experimental results. Good agreements between the simulation and the experimental results were observed. Then, tensile and hardness test were done to investigate the mechanical properties of the weld. The design parameters considered in the experiment were rotational speed, traverse speed, and shoulder diameter. The optimum process parameters were determined with reference to grain size (GS), ultimate tensile strength (UTS) and hardness. The predicted optimal value of grain size, ultimate tensile strength and hardness was validated by conducting the confirmation test using optimum parameters. Analysis of variance was done in order to determine the most dominant factors in friction stir welding.

Friction stir welds produced in a rapidly-solidified, powder metallurgy Al-8.5Fe-1.3 V-1.7 Si (wt.%) alloy were characterized in order to investigate the effects of deformation during welding on the weld zone microstructure, hardness, tensile properties, and fracture behavior. A weld produced using a tool rotational speed of 1200 rpm and a traversing rate of 4.3 mm/s exhibited a repetitive pattern of dispersoid-depleted bands that were attributed to the intense deformation that occurred in the vicinity of the tool. The significant softening associated with these regions, and the presence of occasional, irregularly-shaped voids near the boundary between the base metal and the weld zone on the advancing side of the weld, promoted a weld tensile strength of 60–70% of the base metal. The application of a lower tool rotational speed of 428 rpm and a lower traversing rate of 1.9 mm/s promoted fewer bands and a more uniform dispersoid distribution throughout the weld zone, and an absence of defects along the weld zone/base metal interface. Tensile strength of these welds approached 90% of the base metal. Fracture of the transverse-weld oriented tensile specimens for both weld types consistently occurred near the boundary between the weld zone and the base metal on the advancing side of the weld zone, with tensile specimen ductilities appreciably lower than that of the base metal.

The effect of tool rotation speed on microstructure and mechanical properties of friction stir welded joints was investigated for Ti–6Al–4V titanium alloy. Joints were produced by employing rotation speeds ranging from 400 to 600 rpm at a constant welding speed of 75 mm/min. It was found that rotation speed had a significant impact on microstructure and mechanical properties of the joints. A bimodal microstructure or a full lamellar microstructure could be developed in the weld zone depending on the rotation speeds used, while the microstructure in the heat affected zone was almost not influenced by rotation speed. The hardness in the weld zone was lower than that in the base material, and decreased with increasing rotation speed. Results of transverse tensile test indicated that all the joints exhibited lower tensile strength than the base material and the tensile strength of the joints decreased with increasing rotation speed.

Abstract

The weldability of friction stir welded hot rolled AZ31B-H24 magnesium alloy sheet, 4 mm in thickness, was evaluated, varying welding parameters such as tool rotation speed and travel welding speed. Sound welding conditions depended mainly on sufficient heat input during the welding process. Insufficient heat input, which was generated in the case of higher travel speed and lower rotation speed, caused an inner void or lack of bonding in the stir zone. The microstructure of the weld zone was composed of five regions: base metal, heat affected zone, thermomechanically affected zone, stir zone I and stir zone II. Unlike the general feature of friction stir welded aluminium alloys, the grain size of the weld zone was larger than that of the base metal. Stir zones I and II were characterised by partial dynamic recrystallisation and full dynamic recrystallisation, respectively. The hardness of the weld zone was lower than that of the base metal owing to grain growth. A wider range of defect free welding conditions was acquired at higher tool rotation speed and lower welding speed. The maximum tensile strengh was 240 MPa, which was ~85% of the base metal value of 293 MPa. The fracture location was close to the stir zone.
